Nugent/Stacey David Fullsize Bronco Solid Axle Swap Info

The Ted Nugent Project Phoenix Bronco featured on Stacey David's Gearz TV was a challenge in that it came with a lot of previous work done to it along with the shear bulk of the Currie Rock Jock Dana 60 Axles.  The truck is running 42" Iroks which Stacey decided on after seeing them on our Hi Ho Loco.  The truck also has a 4" body lift which allowed us to do a few things differently than we would on production version of the parts. Since then we have also done a Dana 44 Swap under Bronco Driver Magazine's Project Full Force. This project was a little more like what most people are doing and we revised a few of the parts to reflect this. We aren't selling this in a kit form because there are too many variables as to what people want or need due to different lift heights. Here is what parts we used on the front end of Full Force:

Full Force had a BDS 4" TTB Lift Kit utilizing add-a-leafs in the rear. The Bronco was sitting a little rear high when we started. We ended up with approximately 5 1/8"lift on the front (these coil towers sit lower than factory buckets). Right now it is sitting a little nose high but it doesn't have a winch on the winch bumper.

Early Bronco 5.5" Coils #5109  $170

HD Coil Buckets #5110 $125  For spring steel frames require drilling countersunk holes for mounting. We used 1/2" x 1 1/2" Flat Socket Caps, 1/2" flat washers and Nyloc Nuts. The placement and number of bolts will vary depending on bucket placement and lift height and  if the end user is going to stretch the wheelbase.

Lower Retainers #5120  $75 If using EB coil springs, no modification necessary. If using a larger wire diameter coil (like 78-79 springs), it will require either stripping a little of the coating or opening up the retainer loop a touch.

We do not have plans to make a production 4 link kit for the 78 and up Broncos or F150's. There are far too many variables to make this a simple bolt/weld on kit. This includes frame reinforcement, ride height and shock mounts with a full body intact.

Improper pinion angle can lead to driveline vibration and premature u-joint & cv-joint failure. Not all 3 1/2” lifts will require a pinion adjustment but going up to 5 1/2” will result in a driveline angle that will need corrected. These 2 1/2" wide steel shims bolt on to the bottom of your leaf packs with longer center pins included.  To determine the proper amount we recommend taking measurements before and after installing your suspension lift.  The optimum angle is 2°. Not all lifted vehicles require a drop pitman arm: this is why we don't include them in all of our standard Suspension Systems. If, after installing a lift, bump steer is exaggerated (the steering wheel jerks to one side when encountering a bump) or you note excessive angle or wearing of the drag link, a drop pitman arm will help improve the situation. These wedges are designed to weld onto a 2 3/4” O.D. tube, just like a factory Early Bronco Dana 44 but are easily modified to fit onto 3” O.D. tubing found on high pinion Dana 44 and (Dana 60 will require grinding or using 5351-60 Spacers). Traction Bars hold the axle in place during acceleration and stopping. This improves traction and directional stability. Especially on raised vehicles. Overall,they help eliminate shackle and driveshaft problems during sudden stops, hill climbing and rough trails. They also reduce the chance of broken springs due to rough terrain with heavy loads. Excellent for Broncos used in the sand dunes or for heavy mud bogging. They help to control wheel hop and axle wrap (the Bronco “clunk ”). When used with our double shocks and high strength U-bolts they will reduce broken u-joints.

Axle Wrap: The rear axle rotating in the U-bolts. Repeated axle rotation causes wear on the driveshaft, U-Bolts and axle housing.

Bronco “clunk”: Caused by the driveshaft snapping from extended to shortened position on acceleration due to the axle’s rotation.

Rock crawling, low-geared axles and high torque motors, soft long travel leaf springs —any combination of these can cause leaf spring damage and blow u-joints. Ordinary long tube, fixed mount traction bars limit travel as the rear axle cycles up and down because the axle also needs to move back and forth. Our new traction bar has a “V” frame designed center link for strength and utilizes a specially designed shackle to eliminate axle wrap. The bar runs between the mufflers, paralleling the drive line; protecting it. It also maintains proper u-joint and CV angles under power. The main bar attaches to a high clearance cross-member and shackle. The cross-member mounts up between the frame rails for maximum clearance and helps protect your CV joint and output shaft from trail obstacles.

Welding brackets to the housing is required.

When doing a Solid axle Swap on your Fullsize Bronco, you'll need new steering linkage. Our tough new steering systems use 1.25” DOM with a .2815” wall thickness threaded (no weld in insert) for maximum strength and clearance. We attach the drag link to the tie rod via a saddle to maintain factory geometry and to eliminate the use of long spacers and additional torque on the passenger side knuckle. We use misalignment spacers around the high quality Teflon lined 3/4” rod ends and GR8 bolts to prevent binding and allow full articulation of the joint. Requires drilling out your knuckles and pitman arm to 3/4” (except with our new Dana 44 swap knuckles that are machined 3/4”). Can be installed over or under the knuckle with included hardware. We include all metal lock nuts and cotter pins to drill and secure everything in place. Comes black powder coated with detailed instructions. To get you the correct one we need two measurements on your vehicle; from center to center of your knuckles where the tie rod goes through and from the center of the pitman arm to the center of the PASSENGER side knuckle. These kits are based on a stock location steering box. We want both of these measurements because they will vary depending on lift height, steering box and the front end/knuckle setup you have. Also note that there is a significant amount of adjustment with 2 joints on each linkage. Check your local regulations before ordering as some states will not pass inspection with heim joints in the steering system. Please note that these systems are not compatible with a shock mounted to the front of the C-Cap. Shocks must be behind the coil. Call for pricing on custom setups. **The slip over rotors allow you to install your hub without the extra weight of the rotor. The Sterling did not have the drums on the back side of the hub. Putting a rotor on the back side of the hub, the studs will be held away from the hub by the thickness of the rotor and the studs will not have much knurl into the hub and might turn when the wheel is removed. These are a couple of reasons this kit utilizes the slip over rotors.

We've been selling our proven Long Travel Extended Radius Arm design since 2001 with a track record of quality production for 14 years!

•Fabricated out of 2" diameter, 5/16" (.313”) heavy wall DOM tube and 1/4” plate steel. For strength and safety we designed a separate cast iron head unit to mount to the C-wedges on the axle with your original C-cap or our new ones sold separately.

•10 3/4” longer than stock Early Bronco arms— Moving the pivot point farther back vastly improves suspension travel & articulation. Improves handling & control for on road driving.

•Fabricated from all new materials— no core charges, no cutting or welding to 30-40 year old cast arms.

•Built in caster means better alignment and handling. The arm itself is offset to clear larger tires and maximize articulation. Not just for hard core use, they make a great improvement in street ride

•A tight to the frame rear mount holds the arm with a high quality 1” bore Teflon lined and lubricated Rod End, keeping it closer to the frame for improved ground clearance and breakover angle.

Tons of travel, a tighter turning radius, better ground clearance and improved handling all in one product! This kit includes arms, cross member brackets, specially designed frame brackets with a backside reinforcement and riser brackets for the brake lines. The arms are the same proven design that we've been selling for years! Combine with our Cast C-Wedges, C-Caps and Spacers to swap in a new Dana 44 or Dana 60! Must have at least a 3.5 lift.

C-bushings are sold separately due to vehicle variations and lift height.

Note that a High Pinion 44 or 60 needs about 8° caster, a 5-6" lift on this axle will utilize the 4°C-Bushings #6004 and anything more, the 7°Bushings #6007. These numbers can be played with on all axles depending on what angle the C-wedges are welded onto the axle.
